3D Puff Embroidery Process

3D puff embroidery places a sheet of thermoplastic foam beneath the stitch area before sewing begins. When heated after embroidery, the foam expands and lifts the thread above the fabric surface, creating a raised, sculptural effect that catches light differently than flat stitching. The technique works best with bold designs featuring thick outlines, block lettering, and simplified shapes — fine details and small text below 1/4 inch height do not puff effectively and should be rendered in flat stitch instead.
